Great post, like your project. Came across this conversion on one of the FZ forums, all the issues you have appear tobe the same. If I remember there was quite an issue with the ignition barrel and steering lock position. The thread was good with all the info and pics, will try and find a link to it for you. May be interested in this mod myself.
I think that would be the guy who finished the top lock ring with red loctite? This guy has had the most success from what I've found, done and rideable but personally not sure on the loctite idea: http://www.fz6r-forum.com/forum/f87/custom-fz6r-18629/index5.html He went for the method of machining the R6 stem down to the XJ6 threads, so in the end he basically ended up with standard XJ6 stem in the R6 bottom yoke. This comes with the benefit of keeping the XJ6 bearings and spacers however still has the problem of the stem being slightly short. I thought about having the stem cut and sleeved to extend it, but then you're getting into expensive engineering costs. Should look cool when finished. If I remember correctly you're the guy with the FZ6? I'm not sure if your frame would have the same head-stock as me or if yours may be closer to the R6?
Not to sure how my headstock compares to yours or the R6 . My inital thought was to sleeve and extend the stem, not to difficult a job or to expensive.
I'm taking the bottom yoke to have the bearings pressed on tomorrow so I'll suggest it to the guy and see what he says...See if I can get a price.
Local engineering place Just waiting for the top yoke to arrive and its all systems go... Now I'm wondering if the r6 stem will even fit through the xj6 frame lol. It must do right? If the bearing conversion kit is available then it must be possible. Only know when its in bits though. Should be fun.
Top Yoke should be here tomorrow according to UPS... Looking for some advice/recommendations... I'm going to get a price on cutting/sleeving the stem to bring it up that extra 8mm or so that it needs. The local engineering guy did a bit of 'uuuhhh...hmmmm...arrr' when I suggested it so I don't think he is too keen on it. Can you guys recommend any good engineering places? Obviously It'll need to be a proper job 100% straight to stop the bearings getting messed up every 500 miles. I've been told about IoK engineering in Bootle so will try them...any suggestions?

Top yoke arrived today. all good but will be replacing the bolts with stainless as they're really tatty...and the heads are too big on the side two. Ignition barrel mount is bigger than the standard yoke too...will just have to see how it fits.
MOT passed today... Now I'm just waiting on a washer for the yoke nut and I'm good to go I think. Still need to get a price on cutting/sleeving/welding the stem to see if it is worth it. Replaced all the bolts with stainless too. Cost me £12. Probolt wanted £40...stigs fasteners I got them from...just gave them a little polish.
If you read this before you have your stem done , don't have it cut and welded , you will NOT get it back true even if you sleeve it , been there done that and all that poo , the best way to do it is machine the bottom lip off the stem and extend it from the base , or have a new one made. Mybad.
I saw this on fz6r forum & contemplated doing this myself but looks like a lot of work for something which for me would be for looks :s
When people put USDs on the Bandits, they have the bandit stem pressed into the new set of yokes. Why can't you just do that? XJ6 stem pressed into the R6 yokes?
A guy in America tried it but the stem on the XJ6 is too narrow. He had it to multiple machine shops to get it sorted with some sort of spacer/collar but in the end couldn't get it done. He ended up machining the R6 stem down at the top - to match the XJ6 threads...but then it was a few mm too short. No updates on this (uni work) until probably the end of May...It is all just sitting in my room ready to go doing my head in haha. I need to order an R6 washer for the top yoke and two springs for the brake calipers...then it is time to get going with it.
